Preface and revision status

This service manuaj has been prepared for use by trained NEG Micon service personnel or specialexternal personnel accredited by NEG Micon, The manual describes the procedw'es for service the windturbine's eomponents, functions and safety systems, It shows when and how maiutenance, adjustmentsand reporting of service work are to be caITied out

The manual has a detailed table of contents, Chapters land 2 are an introduction, including generalsafety rules, Chapter 3 describes the service procedures, At the rear ofthe manual is an appendix withservice data, service plans/checklists and extra component instructions, jn addition a separate foldercontains a drawings appendix for the service manual, together with general drawings and parts lists,

All sections dealing with procedures start with a list ofreference documents and specific safety rules,

It assumed in this manual that users have already read the operating manual for the specific wind turbineand have been trained by the NEG Micon Service Department in wind turbine operation and in dealingwith possible error situations,

The Service Manual has been prepared by the NEG Mieon Development and Design Depai1ment andService Deparment in consultation witb NEG Micon suppliers and in complianee with the relevantrequirements from the authorities,

NEG Micon (hcnceforward called NEGM) urges users ofthis manual to forward any suggestions forcorrections or improvements so that these can be ineorporated into the next revision,

Revisions of this manual are indicated on the tab Ie bel ow, This page should always be updated andreplaeed when the manual is revised,

The pages are marked either with a project name/number and revision date at the base of each page, or inthe case of standard manuals, with a R&D- TIC code at the base of each page opposite the page nuwber.

1 General Information

1.1 The wind turbine ¡md Clssociated marmals

An NEGM wind turbine is a mechanical plant functioniug as a power station aud supplying electricity tothe electricity grid, lt is vital for safety that the plant is handled correctly and in accordance with thismanua!. Compliance with the manuals rules and instructions wil ensure the plant a long service life andthe minimum operating and maintenance casts.

NEGM's operating and control manual must be read carefuny before operating the control system,mounting the tower or maintaining the plant The safety regulations must also be read and fonowedscrupulously,

1.2 Liability and guaranteeThe turbine owner has general responsibility for the operation and safety ofthe plant and must prevent anrisks of the grid being threatened by its operation, Normany the owner wil co-operate with NEGM'sService Department over this, on the basis of a Service Contract

If major renovation work or the replacement of large parts is to be carried out afler the expiry of theguarantce or service period, the owner must contact NEGM's Service Department lt must be borne inmind that detailed knowledge of and experience with lifting equipment, weights and the weightdistribution of the different components is necessary to avoid accidental damage or injury to parts orpersons during renovation work.

NEGM aecepts no liability for direct damage or injury or consequential claims arising where the turbineowner himself carries out work to the plant or has it done by persons not approvcd by NEGM,

The turbine owner should inspect the plant at regular intervals to familiarise himself with normaloperation and noise patterns, In this way, non-conforming operating forms or noises win be immediatelyreveal problems with the wind turbine, anowing the turbine owner to intervene and report the matter toNEGM's Service Department

The wind turbine should be kept clean and tidy on safety grounds, This will also make it easier to detectany leakage,

During the period that the turbine is eovered by NEGM's guarantee or service contract, service and otherwork on the plant may only be undertaken by NEGM's service engineers or carried out by personsworking under NEGM's instruetions and liability,

If the turbine owner carries out work on the plant himself without express consent or instruction tromNEGM's Service Department or has the work done by non-authorised persons tor whom NEGIY can havcno responsibility, NEGM's guarantee and liability for service work shaH be immediately void,

ln this context the word "work" includes aH dismounting/mounting of components, set-up changes in theturbine computer and lubrication and bolt tensioning to main components, rotor, yaw system and toweL

Ordinary operation in accordance with the operating manual, visual inspection, cleaning etc, does not faHwithin this definition ofwork,

1.3.1 General

The service procedures consist of a careful check of compouents, and the testing of the wind turbine'soperation and safety systems, Service is carried out in accordance with this Service Manual and theassociated Service Plan & Checklist -- see Appendix,

The Service Engineer is responsibje for ensuring that work is carried out in accordance with this manualand associated service documents, The Area Service Manager is responsible for supervision of the work,and may be contacted by the service fitters, for fuither advice and guidance in connection with the serviceworL

2 Safety and safety equipment

2.1 General

A wind turbine is a plant containing rotaing mechanical parts with a potential for eausing dangeroussituations, Certain basic safety n¡les must thereforc be foUowed when visiting a wind turbine and ingeneral the plant must be treated with respeet

Never inspeet the plant or ascend the ladder unaeeompanied, For safety reasons there must always be twopersons present during any kind ofwork in the plant

AU persons present must be aware of the loeation of the others, Before moving to another area of theplant, remember to inform the others of your intentions and make sure they aU understand and eonfinnyour message before you move into plaee,

NOTE: This chapter eontains general safety guidelines for working on the turbine, The necessary detailwith regard to safety methods/instruetions is given in the relevant ehapters,

2.2 Site access anc! general site miesI, Personnel may not work on the site unless they have taken the necessary safety training eourses,2, There wust always be two persons on site apart from visits to the eontrol room or in special eases

where a single person is responsible for supervising a wind farm, provided that this person infom1sthe supervisor or other responsible person at NEG Micon before and after carrying out the work.

3, Suitable personal proteetion equipment (PPE) must always be employed, as noted in Seetion 23,

Special PPE for part-tasks is speeified in the procedures,

4, Access to the site is prohibited in extreme weather conditions, This includes, but is not restricted to,blizzards, making aeeess dangerous, and storms, with a higher risk of lightning strike,

5, Smoking is strictly forbidden outside the dedicated area,6, Alcohol and other intoxicants may not be partaken of on site, and persons under their intiuence shall

not be permitted aecess,

7, All waste, inc1uding waste created by engineers and site personnel must be placed in the rubbish bins

or covered containers.

8, AU forms of incineration of material on site are strictly forbidden,

9, The supervisor prior to starting must approve aU wejding and other use of tiames, and aU neeessary

precautions must be taken,

LO, As taf as possible, personnel must use the toilet facilities and not the site area for eaUs of nature,

2.2.1 Access to wind turbine area

Personal protection equipment (PPE): as a minimum, wear safety helmet and safety footwear whenaceessing the wind turbine,

starting up afler a period oflow temperatures and low wind speeds, Do not approach a wind turbineifthere is any risk of iee on the blades.

3, Do not approach or remain in a wind turbine during an electric storm or if such storm is imminent

2.2.3 Special vehicles

Drivers of special vehicles, sueh as extra wide or high vehicles, may only drive onto the site with the prioragreewent of the supervisor, who wil advise as to the preferred route and possible site risks, Thesupervisor wil also arrange for auxiliary vehicles if necessary,

2.2.4 Visitors, public access anc! safety

All persons present at a wind turbine or on the work site without a work task to perfonn are defined asvisitors, This includes persons employed to work at a different locality making a temporary visit to thesite in question, A person present for the purpose of carrying out work to the wind turbine or associatedequipment is defined as an employee however short the duratIon of the work. This person wil beregistered as a site employee, wi II recei ve introcluctory training and work under the normal rules foremployees, All visItors to the site and aU suppliers must report to the supervisor on arrivaL

Use fire blankets when canying out work with a risk offire and foUow the appropriate safety precautions,

2.9 Independent work

jn special cases not involving electrical work, service personnel may be permitted to work independently,Le, without a partner. jf independent work is earried out, the following rules miist be followed:

I, Only competent personnel may work independently,

2, The independent worker must always have a facility for contacting another person at the company orin the site offce via mobile telephone or two-way radio, Check that the batteries in the telephone orradio have suffcient charge before work begins,

3, The independent worker and the person at the company or site office must have agreed an emergencyprocedure before the worker departs for the site to carry out the task.

The wind turbine may be operated by remote coutral by the owner or by NEG Micon's lnstallatiou andService Department This also includes a faeility for starting up the wind turbine, which is a possiblesouree of injury to personnel inside or near the wind turbine,

It is important to cnsurc that all safety equipment used when installing and servicing the wind turbine isaccessible and in good order. Thc responsibility fOf this rests with j&S in co-operation with the cranecompany and any external suppliers,

2.16 Safety il1structiol1s

2.16.1 In case offire

In case of fire in the nacelle or control system, the plant should be evacuated immediately and the powersupply shut down at soon as possible at thc maximum cutout in thc wind turbine or at the transfonnerstation, The manager must be informed without delay, if possible, so that he can take thc neccssaryprccautions in relation to the electricity grid,

If possible the lire should be put out with the powder extinguisher,

If thc lire cannot be put out, the area should be cordoned off and the policeltre service/service

department summoned,

2.16.2 In case of runaway operation

Runaway operation is almost impossible as it would require several eircumstance to happen at once: thegenerator would have to be disconneeted or the electrieity grid to have gone down, ouly one or none ofthe blades tips to have turned in the case of overspeed, the disk brakes to have failed and the wind speedto be very high,

However, if runaway operation should oceur, the plant should be evacuated immediatejy and thesurrounding area cordoned off Do not attempt to remain behind or "save" the plant The turbine ean bereplaced, but human life cannot!

Do not approach within 500 m of a runaway plant

2.16.3 Thum:lerstorms

Ouring a thunderstorm there is a risk of lightning striking the tower despite the lightning protectionequipment

Do not remain in or near the tower and be prepared for blade parts fallng to the ground duc to lightningstrike,

Once the storm has blown over, wait at least one hour before approaching tbc tower again, Ifthere is stila crackling sound from the wet blades (Le, they are stiU electricaUy charged) do not approach or touch theplant

If the tower is stmck by lightning and has suffered visible damage, cut off the power supply 10 the plantand contact the Service Department for further inspection, However, a lightning strike wil usuaUyalways cause the automatic cut out to trip, with damage only to thc MTA bjock,

lt is always important for the turbine owner or operations manager to become familar with the turbine'snoisc patterns, Often an unusual noise patteru wil revcal that an abnormal or faulty situation has ariscnor is developing,

If inexplicable or unusual noises oeeur during ordinary operation, contact the Service Department Haltthe plant if it is felt that continued operation with an unreeognised noise could develop into somethingdangerous or cause further repair costs,

2.16.5 Locking tlle yaw system

The yaw system can be locked in placc mcchanicaUy by interrupting the automatic cut out on the controlpanel and locking the cabinet

The above procedure is necessary when servicing the yaw system or for other scrvice work where yawingis not permitted,

If mechanical locking is needed tor major work, anc ofthe yaw motors should be dismounted and a coverplate for gear locking mounted (Service equipment),

2.16.6 Lockirig toe rotor

2,16.6,1 Using the locking bolt in the brake disk. (~15m/s)SAFETY PRECAUTlON: Locking bolts in the brake disk may NOT be used at wind speeds over l5 mis,At least one blade must be in breaking position, See Installation & Service Data,

The brake disk has two diametrically opposite holes to take a 24 mm cotter bolt for manual loeking ofthehigh-speed gear shaft, lnsert the bolt in one ofthe holes and fix it with the cotter,

When working on the rotor, rotor shaft, and gearbox or when changing the brake ¡ining, the gearboxshafts wust be locked with a locking bolt on the brake disk,

Vertical alignment

The procedure for vertica! alignment of the generator is the same if it is adjusting the front end or the rearend of thc generator.

tt is impossible to predict the extel1t ofwhat has to be adjusted, This becomes obvious during thealigl1ment process,

lt is often only the front end that has to be adjusted vertically but it could become necessar to adjust boththe front end and the rear end vertically and horizontally,

The alignment process starts with the mounting ofthe special hydraulic lever tooL lt is mOlmted on thecrane and the hooks are attached to the front of the generator, The chain in the right side of the generator(viewed from behind) has to be one link longer than the one in the left side,

The handle and ey linder is placed on top of the generator.

4.11.5.1 Replacing the water pump. Close the shut-offvalves on both sides ofthe water pump, and drain thc contents ofthe expansion

tank (approx, 3 litres wil flow out),

NOTE: New gaskets must always be mounted along with the new pump,

4.11,5,2 Checklreplacement of expanslon tank. Check the expansion tank by draining the expansion tank of coolant (approx, 3 litres will flow out),

. Next check the gas pressure with a manometer connected to the valve at the top ofthe tank. The gas

pressure must be approx, 1,5 bar.

. Wait two minutes and then check the pressure, jnhe pressure has dropped, the tank is useless and

5.1.3 Lightriirig comluctirig system.

When lightning receptors are struck by lightning, they are exposed to very high temperatures, which afecapable of evaporating some ofthe material from the lightning receptor. Lightning receptors are thereforeshaped and mounted in a way that makes replacewent possible Replacement of lightning receptors isperformed as follows:

. Remove the ojd receptor from the tip by means of a special tooL Use the two small holes in thesurface ofthe receptor, ifthey are intact Alternatively the old receptor must be removed by drilling,

. Remove the old sealer from the hole for the receptor and degrease thoroughly,

. Grind the new receptor to a mat finish on the sides and degrease thoroughly,

. Apply two droplets of adhesive to receptor thread (Loctite 243), jnstall the receptor in the thread andtighten it by means of a special tooL Use the two small holes in the surface ofthe receptor.

. Fil the groove between the receptor and the blade as weil as the two small holes in the surface with a

sealer. Groove and holes are filled from bottom to top to avoid air holes under the surface, Removeexcess sealer, if any,

5.1.4 General Mairiteriance

After some time of use, it is inevitable that a border wil be shaped on the front edge of !he blade,eonsisting of inseets and dirt

This border might have a negative inf1uenee on the etleet ofthe blades, and ifit is requested that it isremoved the following instruction can be recommended:

. The blades are cleaned with Yacht Cleanser which is a highly content rated cleansing agent without

grinding mediums, based on water, that can be thinned with water.

. Hereafter Yacht Polish, which is a wax fluid with grinding mediums, is used, This polish cleans and

polishes in i (one) working operation, For extreme difficult spots and rooted dirt, Yacht Rubbing canbe used,

. To obtain the best possible rcsult ofthis treatment, it is recommended to finish offwith Yacht Wax,which is a wax fluid without grinding mediums, This wax protects and preserves the blade,

. You may be contempt with only giving Yaeht Wax on the front edge ofthe blade,

. We draw your attention to thc fact, that the instructions on thc lahels are fonowed,

. lfthere are scratehes etc, these have to be repaired,

5.1.5 Repair instructions for glass fibre reiiiforced polyester.

Sanding of damaged area:

. Thc damaged area is sanded (sandpaper with grain si ze 80-120) unti the surfacc is completcly clean,The area is then washed with acetone in order to remave the slip and to ensure complete dryness,

Building-up of damaged area:

. lf the damaged area has a depth exceeding approx, L mm, it is necessary to huild up the area withlihre glass reinforced polyester until the huilt-up area is approx, 05 - 0,8 mm lowel' than thesurrounding surface, lf a lihreglass mat with a weight of 450 g/m2 is used, each fihre glass laminatewil have a thickness of approx. i mm, When the fibre gjass laminate has hardened, gelcoat is used tocomplete the building-up process,

The actuai process is as follows:

L Always make sure that the polyester has heen accelerated (cobalt naphtanate added), Mixing 1-2 cm'with approx, 5 drops of catalyst (hardener) does this, jfthe consistency ofthe mixture remainsconstant after 20-30 minutes at l8-20° C, the polyester cannot be used until accelerator (cobaltnaphtanate) has heen added, Contact your polyester supplier.

2, Never mix more than can be used within l5 minutes,

3, Use l5 - 20 ml hardener (L5 - 2,0%) for each kilogram of polyester. Af ter thorough mixing, Lmixture is applied with a brush to the sanded area, The fihre glass mat is then placed on top andworked-up with a metal roller until the fibreglass is saturated, This procedure is repeated until thesanded area is against level with the surrounding area (see point 2),

4, When the fibre glass laminate has hardened, gekoat is applied (layer thickness 0,5 - L ,0 mm, hardener2.0 -2.5%), iinti the entire repaired area is higher than tbc surrounding areas

5, The repaired area is then wet-sanded (sandpaper grain size 300) unti the repaired area is almostt1ushed with the surrounding area, Sanding is then completed with wet sandpaper grain size 600,

NOTE: Always rewember to use abundant water when wet-sanding. After the last sanding, the repaired

area should be polished 2-3 times wilh wax, giving the surfaee a smooth and glossy finish,

5,2,2,3 Blade Bearing Greasing System TAC 2 Parameters

During the commissioning of the turbine the greasing system is set to deliver a fuU reservoir of greaseinto the bearings in the tirst three months of running, This was achieved by setting the pump intervalparameter in the TAC 2 to turn the pump on onee every 4 hours,

At the lirst service this setting must be changed to a 27 hour pump interval whieh wil pump a reservoir ofgrease into the bearings over a period of ane year.

. lnspect the condition of all cables in the hub, report any abrasion or damage,

. Ensure all cabling is properly seClred replace any tye-wraps or P clips that have braken or are

missing.

6.3.2.2 Visual Inspection of Connectors

. Visually inspect the condition ofthe following connectors and make sure that they are secure:

a, All connectors on the hub control box,

b, All connectors on the Axis boxes on each blade,

c, Connectors on the motor of each hlade,

Report any defective components and repair.

6.3.2.3 V¡,ualln,peclion of Hub Panels

. Inspeet the hub axis and control panels, check for loose components, moisture ingress, loose internal

cabling or any other damage,. Push all socket mounted componets to ensure the are tirmly in their sockets,. Report any defective components and repair.

The voltage should be in the range 2 L 6 to 195 V De Which is cheeking that the voltage is 90% ofnominaL Record results for each blade,

6.3.2.6 Lighting Checks

. Turn on the lights and check that they are al! operational with no damage or defective clements,

6.4.4 Test of safety and emergency !ineThe emergency line is the line with all operator emergency stop buttons, Breaking this wil also apply theshaft brakc,The Safety line will cause pitch to shutdown by batteries and converter disconnected,

For testing otthe 2 systems, switch the 'Service key' on,Activate all operator emergeney stops in turn, Check that each stop causes an emergency stop (alarm 602'Emergency stop'), reset line after each test.They are placed at:
